• Ballast Impact Damage Characterization. Determination of Acceptance/Rejection Criteria for Railway Components Made of CFRP.

  Abstract

  In recent years, the railway sector has been developing high-responsibility lighter components (such as the running gear frame), made from composites (mainly CFRP) to meet the new challenges of the sector. However, these components may be more sensitive to damage from impacts compared to conventional metallic ones. In high-speed train operations, elements located on the lower parts of the train are exposed to impacts with ballast stones that are lifted as the train passes (v > 200 km/h), leading to damage (sometimes internal and not visible) that can limit the use of these materials. During the development of CFRP components by Talgo, the damage caused by these types of low-velocity impacts has been analyzed and evaluated. These impacts can cause damage that requires more or less complex technologies (such as ultrasound) for evaluation, which are difficult to implement in maintenance operations. From the studies conducted on CFRP materials (compliant with the EN-45545 standard for fire, smoke, and toxicity), it has been found that acceptable approaches can be used, with easily implementable measures in routine inspections, to estimate the damage caused by ballast stone impacts. In these analyses, it was observed that: a) It is possible to estimate the impact energy level through the depth of the surface damage, b) it is possible to estimate the size of the internal damaged area based on the energy level, and c) it is possible to determine the residual strength based on the size of the internal damaged area. These results allow us to establish both acceptance requirements and criteria for the repair and rejection of materials

  Abstract

  Currently, the railway sector demands novel lighter designs for the structural components of rolling stock that compensate for the increase in weight due both to the incorporation of new technologies for passenger comfort and experience, as well as to face new environmental challenges (reduction of emissions, consumption power, etc). With this objective in mind, Aernnova-Talgo-FIDAMC-Tecnalia have proceeded to develop a car body structure design for a high-speed passenger car that introduces up to 70% of high-performance composite material (CFRP). This makes it possible to achieve weight reductions of more than 20% when it is compared to the original 100% aluminum structure. The solution combines frame, sidewalls and roof in an integral solution in CFRP with the usual solution in welded aluminum for the closing endwalls. The use of composite material for these structures also implies the introduction of non-conventional manufacturing methods for the railway sector (Semipreg-Sandwich-Pultrusion) with curing outside of autoclave and compliance with the demanding fire and smoke requirements of the EN 45545. The final objective of the project is the bench validation of the prototype according to the usual standards of the railway sector, EN 12663.

  Abstract

  Nowadays, the railway sector demands new lighter designs in the structural components of rolling stock that compensate for its increase due to the incorporation of new technologies, to improve passenger comfort and experience, as well as to face new environmental challenges (reduction emissions, energy consumption, increased capacity, etc.). With this objective, Talgo introduces a frame in high-performance composite material (CFRP) in its rolling elements (wheels) for high-speed trains, traditionally made of metal (steel), which allows weight saving of over 45%. However, the introduction of new materials is subject to overcoming certain challenges: compliance with fire requirements, adaptation of existing regulations, ballast impact behavior, direct cost increase, etc. This project consists of different phases: a) design, in accordance with the requirements demanded by current standards, b) manufacture of prototypes, c) process of characterization and verification of properties of non-standard materials, d) testing of component validation equivalent to what is required of a conventional frame (static resistance and fatigue test up to 10 million cycles in accordance with existing regulations), and, finally, e) track tests.
